At UNILIFT-MHE’s 40,000-square-meter intelligent manufacturing facility in Ningbo, the production of electric forklifts is far more than a series of simple assembly steps. It is a precision-driven process that integrates advanced technology, skilled craftsmanship, and rigorous quality control.
From the first spark of steel frame welding, as shown in Figure 1, to final performance testing, every stage is carefully engineered to create high-quality electric forklifts designed to enhance efficiency, durability, and safety in modern warehouse and logistics operations.
Starting with raw materials and components, each forklift undergoes a carefully controlled transformation into a complete electric material handling solution. The goal is to simplify material handling, reduce operating costs, and support more sustainable workflows—all built on our 25 years of mechanical manufacturing experience and supported by ISO 9001 and CE certifications.
Step 1: Steel Structure Welding — The Foundation of Structural Integrity
The manufacturing process begins with one of the most critical structural components of an electric forklift: the steel frame. As the load-bearing foundation of the entire vehicle, the frame must withstand lifting loads of 1 to 5 tons, continuous operation on uneven surfaces, and years of intensive daily use.
For this reason, every manufacturing stage is strictly controlled to ensure outstanding structural strength and reliability. We use high-strength low-alloy steel (HSLA) that complies with GB/T 1591-2018 as the primary structural material. Compared with conventional carbon steel, this material provides approximately 30% higher tensile strength while reducing weight by around 15%, helping achieve an effective balance between durability, structural strength, and energy efficiency.
Before welding begins, every steel plate undergoes strict quality inspection. Ultrasonic testing is used to identify internal defects that cannot be detected visually, while digital calipers are used to measure material thickness with an accuracy of ±0.1 mm. These inspections help ensure consistent load distribution and structural integrity throughout the finished vehicle.
The welding process combines experienced technicians with automated robotic welding systems. Welding engineers with more than five years of professional experience are responsible for critical process control, while robotic systems perform approximately 80% of the welding work. This approach provides consistent weld penetration and stability while maintaining welding tolerances of approximately ±0.2 mm.
For structurally complex or space-constrained areas, such as mast mounting points and fork connection sections, skilled technicians perform precision manual welding to ensure the required structural strength and weld quality.
After welding, each frame undergoes stress-relief heat treatment at 600°C for two hours. This process helps release residual stresses generated during welding and reduces the risk of deformation during long-term operation.
The frame is then subjected to rigorous X-ray non-destructive testing to identify potential internal cracks or other defects. Only frames that successfully pass all inspection procedures are allowed to proceed to the next manufacturing stage.
Step 2: Core Component Assembly — Integrating Power, Precision, and Efficiency
Once the frame has passed all required inspections, it enters the component assembly stage. In a temperature-controlled assembly workshop, the electric forklift’s powertrain, hydraulic system, control system, and safety components are installed according to strict precision requirements.
The entire assembly process is divided into multiple specialized operations, with independent quality inspection points established at each stage to ensure consistent vehicle performance and reliability.
The first stage involves installing the power system, including the lithium-ion battery pack and drive motor. We use automotive-grade lithium iron phosphate (LiFePO4) batteries, which can provide more than 3,000 charge cycles and offer fast-charging capability, reaching approximately 90% charge within two hours.
Before individual cells are assembled into a sealed battery pack, each cell undergoes voltage consistency testing with a deviation of no more than 0.02 V, as well as capacity retention testing. After assembly, the battery pack undergoes continuous 24-hour charge and discharge testing to verify its ability to support approximately 8 to 10 hours of continuous operation, providing reliable power for demanding warehouse and logistics applications.
The drive system uses a 7.5 kW AC motor from a recognized international brand. Laser calibration equipment is used during installation to ensure that the alignment deviation between the drive shaft and transmission system remains within 0.05 mm. This helps reduce energy loss, mechanical wear, and operating noise.
The hydraulic system is then assembled. As a critical system determining the forklift’s lifting performance, all hydraulic cylinders are sourced from qualified first-tier suppliers and undergo pressure testing at 1.5 times the rated working pressure, or 31.5 MPa, for five minutes without leakage.
The hydraulic lines use steel-wire-reinforced hoses that comply with SAE 100R17 requirements. Their routing is carefully designed to prevent contact and friction with the vehicle frame, while vibration-resistant clamps provide additional support and protection against long-term wear.
At this stage, our independently developed load-sensing hydraulic valve is also integrated into the system. It automatically adjusts hydraulic flow according to the load weight and can reduce energy consumption by up to 20% compared with conventional fixed-flow hydraulic systems, further improving overall operating efficiency.
The control and safety systems are installed in the final assembly stage. The operator area features ergonomically designed controls that have undergone more than 100,000 operating cycles during durability testing. A digital display provides real-time information such as battery status, load weight, and fault codes.
Regenerative braking, hill-hold assistance, emergency stop functions, and fault self-diagnostics are integrated through color-coded wiring systems to reduce wiring errors and improve maintenance efficiency.
After assembly, all safety functions undergo independent verification. The regenerative braking system helps recover braking energy and can reduce energy consumption by approximately 15%, while the hill-hold function is tested under full-load conditions to verify stable parking on slopes of up to 15°.
Through this series of precision assembly and inspection procedures, every electric forklift is equipped with reliable power performance, stable hydraulic operation, and comprehensive safety protection, providing customers with efficient, durable, and dependable material handling solutions.
Step 3: Performance Testing — Rigorous Verification for Real-World Reliability
Before leaving the factory, every electric forklift must pass a comprehensive series of performance tests designed to simulate demanding warehouse, logistics, and industrial material handling conditions.
These tests evaluate load capacity, safety, operating efficiency, durability, and overall reliability to ensure that each forklift meets our quality requirements before delivery.
The first stage is static load testing. The forklift is secured on a calibrated professional test platform and lifts a test load equivalent to 1.2 times its rated capacity to the maximum lifting height, typically ranging from 3 to 6 meters depending on the model.
During testing, laser displacement sensors continuously monitor deformation of the frame and mast structure. Deflection is maintained within specified limits, and any deviation exceeding 2 mm triggers additional structural and hydraulic system inspections to verify the vehicle’s safety and structural stability.
After static testing, the forklift enters dynamic performance testing. Under full-load conditions, the vehicle completes 500 continuous lift-transport-lower operating cycles.
The test route includes sharp turns in narrow aisles, with aisle widths as narrow as 0.6 meters, 10° ramps, and simulated uneven surfaces. These demanding conditions are designed to evaluate maneuverability, stability, durability, and overall vehicle performance.
Energy consumption is continuously monitored during testing to evaluate operating efficiency and help ensure that the forklift maintains an energy consumption target of approximately 1.2 kWh per hour under the specified test conditions.
To evaluate environmental adaptability and operator comfort, operating noise is also measured in a professional acoustic testing room. With optimized drive and hydraulic systems, the operating noise level can be controlled below 70 dB, making the forklift particularly suitable for indoor warehouses, distribution centers, and manufacturing facilities where noise control is important.
Before final delivery, each forklift undergoes at least two hours of simulated real-world operation at the factory test site. Certified operators follow typical warehouse workflows, including pallet handling, high-level stacking, material transfer, and operation through narrow aisles.
These real-world tests verify the coordinated operation of the power, hydraulic, control, and safety systems while also evaluating the ergonomic design and operator comfort. This ensures that the forklift can maintain efficient, safe, and stable performance during extended periods of continuous operation.
Only electric forklifts that successfully pass all required testing procedures receive final factory approval and are released for delivery to customers worldwide.
